    The proper way to cut that would be a band saw with a bi-metal blade made for cutting steel. Or, for a more industrial look, an oxy-acetalene torch would work well too, leaving behind a very jagged edge....

    I made this duct out of 3 inch diameter flexible aluminum dryer ducting... 3$ from home depot is enough to make about eight of them. Good for at least a 5 to 7 degree temp drop.... Just make sure you clean your heatsink out often, it gets dirty quickly.

    You could do that, although aluminum may be a little light for fangrills and such... You could cast a skull or whatever then attach it to a plastic or steel backing though. Really thin parts are not good in cast aluminum, easy to break. We tried that stuff in my highschool metals class years...
