I'm actually in a similar debate, though I'm considering the E5620 (2.4ghz, 32nm, 12mb L3 cache) and I'm having problems finding solid reviews comparing the i7's and the westmere xeon's. Wasn't sure if the e5620 would be better/worse than the i7 930.
I have that server (though when I bought mine, it was a combo deal and not pre-built), and it works perfectly using smoothwall. I tried using Endian but it wasn't detecting the cards, and as it turned out there wasn't built-in drivers. I did find a guide to downloading and compiling the drivers...
Great job overall, especially on the wiring. My rack at home is nowhere near that clean!
But I agree with the others that you put the money in the right places. If you can get away with saving a buck on using standard desktop equipment instead of expensive server grade stuff, go for it.
It's definitely an intriguing idea... Thinking about moving my smoothwall onto my file server. Just not sure since I use my file server for converting video files to play on my phone/iPod.
So far the only issue I've had is on some 1080p mkv movies I've ran into some skipping. Haven't been able to figure out why. It's not the network (running an Intel server NIC in SLA), and the device (xtreamer) played flawlessly before. The only real different in the system is the RAID controller...
